Setting up an electrode line
Applicator gap is not coating thickness. Wet gap, solids content, and drying shrinkage together determine your final loading, and the relationship is formulation-specific. Expect to calibrate against your own slurry rather than trusting the setting.
Cutter and case diameter have to be specified together. Electrode discs are typically sized a little under the case inner diameter to allow for separator overhang and alignment tolerance. Order dies against the cell format you are actually building.
Reproducibility comes from the tooling, not the technique. Manual cutting and hand crimping introduce more variance than most formulation changes you are trying to measure. If your error bars are wide, look at the tools before you look at the chemistry.
